Surface Coating Coverage & Cost Estimator
Calculate theoretical and adjusted powder coating coverage using surface area, film thickness, powder density, transfer efficiency, and recovery rate. Estimate material consumption, batch costs, cost per part, and cost per square foot.
Powder Coating Coverage Calculator: Part and Process Inputs
Estimate powder coating coverage from coated surface area, dry film thickness, powder density and first-pass transfer efficiency. The material model applies to powder coating, not anodizing or electroplating.
Use the total exposed area that must be coated, including both faces, bends and internal features where specified. 1 mil = 25.4 µm. Specify each layer’s target DFT; this model treats all layers as having the same powder properties.

Prices and rates are editable illustrations, not an actual supplier quote. The currency selector changes labels only; it does not convert exchange rates. Adjust the curing fee if an order needs multiple oven loads.

Package count is purchasing guidance. Material cost allocates estimated fresh powder consumed, not the full cash outlay for unopened powder packages.

How Powder Coating Coverage and Cost Are Calculated
Theoretical powder deposition (kg) = coated surface area (m²) × dry film thickness (µm) × powder specific gravity ÷ 1,000, multiplied by the number of layers. Theoretical coverage (m²/kg) = 1,000 ÷ [specific gravity × thickness (µm) × layer count]. This matches manufacturer coverage chart calculations at 100% material utilization.
Gross sprayed powder = theoretical deposition ÷ first-pass transfer efficiency. Recoverable overspray = (gross sprayed − deposited) × the specified recovery percentage. Fresh powder consumption = (gross sprayed − recovered) × (1 + extra startup/handling loss). The recovery assumption represents reusable overspray; reject contaminated or unsuitable powder from the recovery estimate.
Estimated total cost = fresh powder cost + operator labor + pretreatment/masking + setup/color-change charge + curing/energy allowance + overhead. The displayed powder coating cost per square foot equals total estimated job cost ÷ total coated area in ft². Material-only cost and all-in estimated cost must not be confused.

Powder Coating Coverage and Cost: Common Questions
How to calculate powder coating coverage?
Use powder specific gravity and target dry film thickness to calculate theoretical coverage: 1,000 ÷ (SG × DFT in microns) gives m²/kg for one layer. Adjust for first-pass transfer efficiency and usable powder recovery to estimate fresh powder consumption.
How do I calculate powder coating coverage per kg?
At one layer, theoretical powder coating coverage per kg is 1,000 divided by (specific gravity × film thickness in microns). Actual effective coverage falls with spray losses, color changes and handling waste, but eligible recovered overspray can reduce the required fresh powder.
What changes powder coating cost per square foot?
Coated surface area, powder density, target DFT, transfer efficiency, powder price, labor hours, masking and pretreatment, oven usage and setup all affect the amount billed per square foot. Small orders spread fixed costs over less area.
Can I use this calculator for anodizing or electroplating?
No. This model applies to powder coating deposition. Anodizing forms an oxide layer by an electrochemical process, while electroplating uses current, chemistry and deposition efficiency. Separate engineering models are required.
Does recovered overspray always reduce new powder consumption?
Only reusable, uncontaminated powder that is compatible with the application can be credited. Excess reclaimed powder, poor particle-size distribution, color-mixing risk or quality specifications may require a lower recovery assumption or no recovery credit.
